How to Differentiate Between Steel and Cast Iron ? Techniques and Tips

Do you ever wonder if the piece you're about to weld is made of steel or cast iron ? It's a common dilemma, especially when the piece has been machined, as these two metals can look quite similar. However, several effective techniques can help you distinguish between them. In this article, you'll learn methods like the spark test and hardness testing to avoid confusion.

Techniques to Differentiate Steel from Cast Iron

1. The Spark Test

The spark test is a reliable way to identify the type of metal you're dealing with. Here's how to interpret the results:

  • Gray Cast Iron: Produces short, red-orange sparks with a lot of bursts, both at the base and along the spark trail.
  • Carbon Steel or Cast Steel: Produces long, yellow sparks with fewer bursts, usually only at the tip.
Tip: If in doubt, compare the sparks with those from a known piece of metal (see photos). 

2. The Weld Bead Test

This method involves laying a 25 mm weld bead on the piece using a 7018 or 4918 electrode (Sodel 318) and testing the hardness with a file. 

  • If the file does not bite or only bites slightly: It is likely cast iron, due to its high carbon content (2.5% to 4%), which hardens the weld bead. 
  • If the file bites easily into both the bead and the base metal: It is steel. The carbon content in steel isn't high enough to harden the weld bead.

3. The Drill Test

This test helps to determine the hardness of the base metal. Weld a 25 mm bead using a 7018 or 4918 electrode (Sodel 318) and then drill into the piece : 

  • If the base metal hardens under the bead: It is high-carbon steel or an alloy steel, and the drill will slow significantly in this area.
  • If the drill penetrates smoothly: It is mild steel. You may need to sharpen the drill bit after working with high-carbon or alloy steel.
With these proven techniques, distinguishing between steel and cast iron becomes simpler and more precise. By applying these practical tips, you can avoid costly mistakes and select the best alloys for your welding and repair projects.
